2006 Ford Mondeo lots of black smoke

there is no low down power with lots of black smoke until the turbo kicks in at around 2700rpm then it takes off the injectors have been checked and there all ok the erg valve has been put on another car and works find found a crack in the alloy pipe from the erg to the gearbox side of the engine replaced that the turbo actuator is working as is the turbo was advised that the cat may be blocked that has been taken off an it is full of black carbon have been told that can either clean out with a power wash or drill right through all the inside has anyone got any advice thanks tony

check that all intercooler pipes are in good condition and have no splits if cat blocked it wont help try and clean out or fit a new one they are under £200

I had this same problem years ago, have you tried disconnecting the small vacuum pipe that operates the EGR valve and try a short run then? If it is the same setup that I came across you'll find that the small pipe goes to a block that should have a small filter on it, may be a disc and possibly green it's a service item changed at EVERY service only a couple of quid!
When you disconnect the small vacuum pipe do it while the engine is ticking over if possible-taking care not to get caught by anything or burned and you may hear a knock (could be loud!) as the valve closes.
Block the end of vacuum pipe and give it a run, if ok then get a replacement filter element/disc.
